Heavy-Duty Pallet Jack Capacity Guide: How Much Weight Do You Need?

Choose a heavy-duty pallet jack whose rated capacity covers your heaviest complete pallet: goods, pallet, and any packaging weight not already included. Then assess pallet fit and the effort needed to move that load along your route. A higher lifting rating alone does not establish that the handling task is suitable for a person or workplace.

Calculate the Complete Pallet Load

Start with the weight the forks will actually lift. A shipment's goods weight can leave out the pallet, wrap, straps, or other packing materials. Add each component once:

Total pallet load = goods + pallet + packaging not already included.

For an illustrative shipment, the calculation might look like this:

Additional packaging 15 kg
Total load 1,440 kg

These are example weights, not standard allowances. Use your actual pallet and shipment figures. If your carton weights already include the cartons and contents, do not add those cartons again. Keep all figures in the same unit before comparing the total with a rating.

For this 1,440 kg load, a 1,500 kg rating leaves 60 kg of capacity headroom. Here, headroom simply means rated capacity minus total load. It is not a safety allowance or permission to overlook the equipment's operating conditions.

The useful purchasing figure is your heaviest expected complete pallet, not an average shipment. Suppose a larger order raises the goods weight to 1,720 kg while the pallet and extra packaging remain 40 kg. The new total is 1,760 kg, which exceeds a 1,500 kg rating by 260 kg. That changes the capacity shortlist.

Build any allowance around known changes in your work, such as a heavier product mix or an extra layer of cartons. Recalculate those loads explicitly instead of adding an arbitrary percentage. This makes the required pallet jack capacity traceable to what you expect to handle.

When Do You Need a Heavy Duty Pallet Jack?

You need a higher-capacity model when your maximum complete pallet exceeds the rating of the model you are considering. “Heavy duty” is not a substitute for a rated capacity. Compare the published kilogram rating with your heaviest complete pallet. BIGSKU's three examples span 1,500 kg to 3,000 kg.

That makes it the electric model to assess among these two when your maximum load exceeds 1,500 kg but stays within 2,000 kg. Pallet fit and operating conditions remain part of that assessment.

For loads above 2,000 kg, this heavy duty pallet truck is the next option to assess, provided the complete load remains within its 3,000 kg rating. For example, a 2,440 kg pallet is within that published rating and above both electric models' ratings. Whether manual movement suits that load still needs a separate handling assessment.

If your load exceeds 3,000 kg, none of these three ratings cover it. If it fits several ratings, the biggest number does not settle the purchase: the way you move the pallet becomes the next decision.

Manual or Electric: The Moving Effort

A manual pallet jack can have a high rated capacity while still demanding an unsuitable amount of effort on a particular route. The pallet jack weight capacity describes the equipment's load limit; a manual handling assessment also considers the truck's own weight and the forces needed to start, keep moving, and stop.

The Canadian Centre for Occupational Health and Safety's handcart guidance considers distance, frequency, aisle space, flooring, ramps and operator factors. It advises considering powered trucks for heavier loads over longer distances.

That distinction matters when comparing the 3,000 kg manual model with an electric pallet jack. Choosing electric drive does not increase a model's stated capacity. If your operation needs powered movement above 2,000 kg, these two electric examples do not cover that requirement.

Pallet Fit and Route Conditions

Capacity is only one part of the equipment specification. For a concrete fit example, the EPT-20D lists a 45-inch fork length, 27-inch fork width and 3-inch lowered height. Compare those dimensions with your pallet's entry openings and layout. Measure the pallet types your business actually receives, including any that differ from your usual format.

Walk the intended route as well. Tight corners, damaged floors and ramps can change the forces and space needed to move a load. A pallet falling below the truck's rating does not establish that the route is suitable.

As CCOHS explains in its mechanical-aids guidance, capacity ratings include conditions on handling the weight. Secure the load, inspect the equipment and ensure operators are trained for it. Use the equipment's rating and operating instructions when assessing the actual task.
